I thin 40 lbs would be too heavy for one box. IMO, I would send it in at least 2 different boxes.

Depends on the box I suppose.  Without having seen any of what you have or how large it is, send it something you feel comfortable shipping it in.  If it doesn't seem right, it probably isn't.

Are the pieces loose? If so, I'd just fit as many as possible into a USPS Flat-Rate BIG box, then fit everything else into as many other sized boxes as you need. Those boxes aren't huge, and fairly managable.

I have received that much in one large sturdy box and it was fine, but if you're not confident in the box strength or the buyer would rather get two lighter pkgs, I would go with that.

I work in a restaurant that gets 40 lb. boxes of chicken in and they are plenty strong enough. Also, we get some things like soap and chemicals in double walled cardboard boxes, they are incredibly strong. I've kept 100 lbs. of steel in them to move without any issues.

Flat rate might be the cheapest as well.

40 pounds in a single box is fine and, unless you can get all 40 pounds in a single flat rate box, you'll pay way more than you should by going that route.  Ship via Fedex Ground in a single box...that will be your cheapest option.

I just loaded up a large flat rate box of a mix of Megabloks, Lego technic, etc. and I could only fit 7 pounds worth in there. There were some large-ish pieces, but I'd think 8 pounds or so would be about the limit unless we're talking all 1x1s.
